01Athlete Consultation

It starts with a question: what does this bike need to do for you?

Before any tubing is cut, Darwin asks what success looks like on your bike — where you ride, what you need it to enable, and what you're prioritizing in the build.

Every build begins with a conversation, not a spec sheet — what defines success for you and your bike, where you'll ride it, and what matters most in the build. Placing a deposit through the Darwin store is what sets that conversation in motion; it isn't a fee on top of the bike, it's credited directly toward your complete frame. From there, Darwin schedules the consultation and sends a digital proof for your approval before any fabrication begins.

02Design & Engineering

Frame design and component selection are worked out together — each one shapes the other. Darwin's engineers turn your priorities into a design you approve before fabrication starts.

Frame Design

Geometry and material, worked out together.

Darwin's parametric model makes most dimensions adjustable — head tube angle, BB drop, reach, chainstay length — tuned to how you actually ride. The frame is built in titanium for its strength-to-weight ratio, fatigue resistance, and natural damping, with tubing sourced from North America for verified quality.

03Additive Manufacturing

The joints are grown, not cut — one layer of titanium powder at a time.

Darwin's frame joints are laser-melted from titanium powder — a technique that reaches geometry traditional machining can't, cutting weight while adding strength.

Darwin's first additive part was a 3D-printed titanium chainstay yoke, built to clear a wide tire and chainring while adding stiffness — a shape that would have required pinching the tubes using traditional methods. That first print led directly to the additive process used across every frame today: geometry optimized for the individual athlete rather than a shared mold.

04Frame Building — Machining and Welding

Ten hours of hand welding, and a cleaning process that comes before any of it.

Every Darwin frame is TIG welded by hand through multiple stages — tacking, fusion, and finish welding. Here's what happens before, during, and around that torch.

Custom fixtures hold every tube in place.

Darwin builds dedicated fixtures — made in-house and with partners like Cobra and Farr — that hold tubing in precise orientation for machining and shaping, long before any torch comes out.

Titanium doesn't forgive a dirty weld.

Every tube goes through a rigorous mechanical, ultrasonic, and chemical cleaning cycle before welding — contamination is the leading cause of cracked titanium welds.

Oxygen is the enemy during welding.

Argon gas purges the whole assembly to remove oxygen, while heat sinks placed at the head tube, bottom bracket, seat tube, and dropouts minimize distortion as the frame heats.

Alignment gets checked, then checked again.

Joints are tack-welded in a specific sequence, with alignment rechecked before final welding locks the frame's geometry in place.

Ten hours, seated, one joint at a time.

The frame is welded seated in a low, rotating fixture — steady hands and constant repositioning around every joint, roughly ten hours of welding time per frame.

05Finishing

No paint. The color comes from an electric current.

After welding, every mounting point is machined precisely — headset, seat tube, bottom bracket, axle interfaces. Color and graphics come from anodizing, not paint.

Advantage

Fast to apply, easy to update later

Anodizing grows a microscopically thin, transparent oxide layer on the titanium's surface using a controlled electrical current — the color comes from light interacting with that layer, not pigment. Darwin prefers it to paint because it's quicker to apply and can be changed down the road if a rider wants an updated look.

Lead time

Roughly 3–4 months, order to delivery

Once the frame is welded and finished, final assembly happens in-house. You're welcome to visit the Alaska shop and pick up your new ride in person — otherwise, Darwin ships completed bikes globally. Total lead time from initial deposit to delivery is typically 3–4 months.
